Feed Mill Bottleneck Calculator
A feed mill can only produce at the rate of its slowest stage. Compare the effective capacity of intake, grinding, mixing, pelleting, cooling and packing in tonnes per hour — after applying availability, not nameplate — and the lowest number is the plant's real throughput. Every other stage above that figure is spare capacity you have already paid for. Debottlenecking means raising only the limiting stage, then re-checking, because the constraint usually moves to the next-lowest stage rather than disappearing.

Total cost per tonne is the raw-material cost of the formula plus the conversion cost of running the plant. Ingredients normally account for 70 to 85 percent of the total. Conversion cost — electricity, labour, maintenance, packaging, depreciation and overhead — commonly falls between USD 9 and USD 30 per tonne, driven far more by utilisation than by any single line item, because fixed costs are spread over whatever tonnage the plant actually produces.

A pelleted compound feed mill typically consumes roughly 22 to 45 kWh of electricity per tonne, with grinding and pelleting together accounting for over half of it. Mash-only plants run far lower, often 10 to 18 kWh per tonne. Extrusion lines for aquafeed and pet food run much higher — commonly 70 to 170 kWh per tonne — because the extruder and dryer dominate. Thermal energy for conditioning steam is additional and is usually reported separately.

In highly automated bulk plants in high-wage countries it commonly lands between USD 3 and USD 8 per tonne; in manual, bagged operations in low-wage countries the headcount is far higher but the cost per tonne can be similar, because wages are lower. Automation rarely removes people outright — it usually shifts them from manual dosing and bagging into control-room, quality and maintenance roles.

Mash is the cheapest to install and run but limits product range and feed hygiene. Pelleting adds conditioning, a pellet mill and a cooler at moderate energy. Extrusion adds a preconditioner, extruder, dryer and coater, roughly triples specific energy and is required — not optional — for floating aquafeed, high-fat and fully cooked products. The product specification decides the route; this comparison shows what that decision costs.

Multiply peak daily feed consumption by the number of cover days you want between deliveries, add safety stock for a late truck, then divide by the bulk density of your feed to get the volume the silos or bins must hold. A farm consuming 50 tonnes a day that wants seven days of cover needs roughly 350 tonnes of usable storage before safety stock. Total tonnage is only half the answer: the number of separate compartments matters just as much, because each feed type or production phase in simultaneous use needs its own space.

Losses accumulate at receiving, in storage, during distribution, at dispensing and in feeding practice, and each of those has a different remedy.

Then cost the batch: chicks, feed (birds sold × live weight × FCR × feed price, plus feed eaten by birds that died), plus medication, brooding energy, litter, labour and overhead. Profit is revenue minus that total, and the two figures that move it most are feed conversion ratio and feed price — feed is normally 60–70% of a broiler batch cost. The hammer mill and pellet mill are sized on the share of product that is ground and pelleted. The cooler must hold pelleted throughput for its residence time, and the packer must handle the bagged share in bags per hour.

Multiply your annual feed tonnage by the price change per tonne. Annual tonnage is animals × daily intake (kg) × feeding days ÷ 1,000. For example, 500,000 birds eating 0.11 kg a day for 365 days use about 20,075 tonnes a year, so a 25 USD/t increase adds about USD 502,000 a year — about USD 1.00 per bird. A low quote is not the same as a good result
The boundary between a genuinely competitive offer and an unsuitable one is not the price itself — it is what the price stands behind. A low price per ton is a good result only when the specification, the verified quality, the full landed cost and the animal performance all hold. If any one of them fails, the saving on the invoice becomes a cost in the barn: weaker growth, worse feed conversion, more health incidents, or a rejected lot with no recourse.
The practical rule: compare offers on cost per unit of result — cost per kilogram of gain, per litre of milk, per egg — never on price per ton alone. A quote that cannot be traced to that number is not yet a comparable quote.
A low quote is safe to consider when
- The full specification is met on paper and verified by a lot certificate (CoA) or independent lab result — not just a datasheet.
- The price is compared as landed cost: product, freight, insurance, duties, handling and payment cost to your gate.
- Nutrient values are stated on the same moisture and dry-matter basis, so a ton of feed is a ton of feed.
- Tolerances, rejection terms and recourse are written into the contract before the first shipment.
A low quote is likely misleading when
- Protein or energy is declared but not verified — a small shortfall per ton compounds across every feeding day.
- High moisture means you pay feed prices for water, and storage risk rises with it.
- The quote excludes freight, port costs or payment terms, so the cheapest offer is only cheapest on the first line.
- No tolerances or rejection terms: when a lot arrives off-spec, the saving is gone and the cost is yours.
