Bagging vs Bulk Loading Feed — Cost and Capacity

How feed leaves the plant shapes headcount, cost per tonne and often the plant bottleneck. Bulk loading is cheaper per tonne and faster; bagging reaches customers who cannot receive bulk. Most mills do both, and the question is the ratio.

Decision summary

Model the ratio, not the choice. Every tonne moved from bag to bulk removes packaging cost and dispatch labour, and often relieves the plant's real bottleneck — but only if the customer can receive it. In markets with a large smallholder base the bagged share is set by the customer, not by your preference, and the honest project decision is how much bagging capacity to install rather than whether to install any. Size the bagging line against realistic peak dispatch, not average tonnage, because dispatch is lumpy and a queue at the bagging line looks exactly like a shortage of plant capacity.

How much does bagging add to feed cost per tonne?
Packaging material commonly adds USD 2 to USD 8 per tonne depending on bag type, size and print, and dispatch labour can add several dollars more. Together they frequently exceed the entire electricity cost of producing the tonne, which is why the bagged share is one of the largest levers on conversion cost.
Can bagging limit feed mill capacity?
Yes, and it often does. A plant producing 15 tonnes an hour cannot dispatch it through a bagging line rated at 8 tonnes an hour without buffering into finished bins. When production stops because bins are full and bags are slow, the constraint is dispatch, not production — a point worth checking before buying more milling capacity.
What bag sizes are standard for animal feed?
Twenty-five and 50 kilogram bags dominate most markets, with bulk bags of 500 to 1,250 kilograms used for intermediate customers. Local convention and handling practice matter more than any global standard, so specify the sizes your actual customers order rather than the ones the equipment supplier prefers.
Should a new feed mill install bulk loadout from the start?
Almost always yes, even where the current customer base is bagged. Finished bins and a loadout spout are comparatively inexpensive during construction and very expensive to add later, and customer mix shifts toward bulk as farms consolidate. Installing the civil provision at minimum is cheap insurance.
