Pellet Mill vs Extruder — Which Process Do You Need?

Pelleting compresses conditioned mash through a die at moderate temperature. Extrusion cooks under high temperature, pressure and shear, then expands the product at the die. They are not competing brands of the same machine — they make different products at very different cost.

  • Energy commonly 70–170 kWh/t including drying
  • Substantially higher capital cost — preconditioner, extruder, dryer, coater
  • More complex operation requiring trained staff
  • Drying adds thermal load, footprint and a further quality control point

Decision summary

Choose on product requirement, not on throughput or price. If you are producing terrestrial livestock feed, pelleting is almost always correct and extrusion would be an expensive way to make the same product. If you are producing fish or shrimp feed where flotation, water stability and high fat inclusion determine whether the feed is saleable, extrusion is not an upgrade — it is the process. Some plants run both lines, pelleting for livestock volume and extrusion for aquafeed value. Whichever route, require guaranteed throughput and guaranteed kWh per tonne at your formula, moisture and pellet size, because extrusion energy in particular is highly formula-dependent.

What is the difference between pelleting and extrusion?
Pelleting compresses conditioned mash through a die at roughly 70 to 90°C, producing a dense pellet at 10 to 20 kWh per tonne. Extrusion cooks at higher temperature, pressure and shear, expanding the product at the die and requiring subsequent drying, at 70 to 170 kWh per tonne. Extrusion enables flotation control, high starch gelatinisation and high fat inclusion; pelleting does not.
Can a pellet mill make floating fish feed?
No. Flotation requires the expansion and density control that only extrusion delivers. Pelleted aquafeed exists and is used for some species and sinking applications, but it cannot match extruded feed on water stability, and it cannot float.
Is extrusion worth the extra energy cost?
In aquaculture and pet food it usually is, because the product commands a price and a feed-conversion performance that pelleted feed cannot reach. In poultry and swine feed it generally is not, because the animal does not pay for the extra processing. Model it as cost per tonne against realistic selling price rather than as a technology preference.
Can one line produce both pelleted and extruded feed?
The upstream sections — intake, grinding, dosing, mixing — are commonly shared, then the line splits into a pelleting branch and an extrusion branch. That is the standard layout for plants serving both livestock and aquaculture, and it should be designed in from the start because retrofitting a shared front end is expensive.
