Comparison · Mash and pelleted feed vs Extruded feed

Mash vs Pelleted vs Extruded Feed

Mash, pellet and extrudate are three processing intensities of the same formula. Each adds cost per tonne and each buys something specific — handling, hygiene, density or water stability. Extrusion is compared here against the mash-and-pellet route because the practical project decision is whether extrusion is required at all.

Mash and pelleted feed

Advantages
  • Lowest processing cost per tonne, mash lowest of all
  • Well understood, widely available equipment and spares
  • Pelleting reduces selective feeding, waste and transport volume
  • Moderate energy and steam demand compared with extrusion
Limitations
  • Mash gives poor handling, dust and selective feeding
  • Pellets have limited water stability — unsuitable for most aquafeed
  • Starch gelatinisation is partial and conditioning-dependent
  • Pellet durability is sensitive to formulation and grinding
Best applications
  • — Poultry, swine, cattle and dairy compound feed
  • — Cost-driven markets and high-tonnage commodity formulas
  • — Plants without steam or drying infrastructure
  • — Products where water stability is irrelevant

Extruded feed

Advantages
  • High starch gelatinisation and improved digestibility of some raw materials
  • Density control allows floating, slow-sinking or sinking product
  • Water stability suitable for aquatic feeding
  • Effective destruction of pathogens and many anti-nutritional factors
Limitations
  • Substantially higher CAPEX for extruder, dryer, cooler and coater
  • Highest energy per tonne, and drying is the dominant load
  • More demanding operation, wear parts and process control
  • Overkill for most terrestrial livestock formulas
Best applications
  • — Fish and shrimp feed requiring floating or water-stable pellets
  • — High-fat formulas needing post-extrusion oil coating
  • — Pet food and specialist high-digestibility products
  • — Formulas where starch gelatinisation drives performance

Decision summary

Choose the lowest processing intensity that meets the biological and handling requirement. For terrestrial livestock, mash or pellet is almost always the right answer and extrusion adds cost without a matching return. For aquatic species the requirement usually inverts: water stability and buoyancy control are not achievable through pelleting alone, and extrusion becomes the only route. Plants serving both markets normally run a pellet line and an extrusion line rather than compromising on one, because the process conditions, drying requirement and utility loads are genuinely different.

Frequently asked questions

Is extruded feed always better than pelleted feed?
No. Extrusion is a more intense process that costs substantially more per tonne. It is better where starch gelatinisation, water stability or buoyancy control matters, which is mainly aquafeed and pet food. For broiler, layer, swine and cattle feed the additional processing rarely pays for itself.
Can one line make both pelleted and extruded feed?
Not the same machine. A pellet mill and an extruder are different equipment with different conditioning and drying requirements. Some plants share upstream grinding, batching and mixing between the two lines and split after the mixer, which is a common and sensible layout when both product families are planned.
Why is mash still used at all?
Because it is the cheapest to produce and, in some cattle and layer systems, performs acceptably. Its weaknesses are dust, selective feeding and poor flow, so it is generally retained where feeding systems tolerate it and the cost saving is material.
